Detailed description is IPRO 304 has been an ongoing research initiative led by students from IIT and sponsored by A.
Finkl & Sons Co.
"On the edge of the cutting edge." The final step in the forging of steel products requires a milling operation to remove the outermost layer of steel (known as crust or bark) and achieve a uniform surface finish.
The problem is that the cutting inserts occasionally break, which blemishes the surface.
The issue is exacerbated when the operator does not detect the break, thus causing the milling operation to be repeated.
This costs the company time and money..

Milling forged steel products without any surface blemishes is an industry-wide issue.
Too often, breaks among the cutting inserts is detected too late, causing additional costs and delays.
At Finkl, this issue costs the company hundreds of thousands of dollars each year.
This IPRO has steadily been attacking the problem with modest but significant gains each semester.
The IPRO team has made real progress in creating a system to detect cutting insert breaks.
This breakthrough occurred near the end of the spring 2011 semester.
This current semester's work involves the testing the robustness of a new 3-axis accelerometer to detect inserts breaking under varying processing parameters including feed rate, speed, RPM, material hardness.
This new accelerometer, when combined with new analytical software in Labview software appears to hold the key to detecting insert breakage.
The testing will continue throughout the semester.
It is anticipated that if successful, an accelerometer would be connected to each of the company's many milling machines.
Each milling machine would be networked so that a supervisor monitors each machine's performance, which reduces the need for an operator dedicated to monitoring each machine..

The IPRO team will divide its time between Finkl's production facilities and analyzing the data under various conditions and processing parameters.
The IPRO team will be organized in sub-teams comprised of test and analytical groups.
